At what point do you determine the need to weld in some additional body panels due to rust damage, when the area is 'big enough' to warrant it?

Not rust, but there IS a chemical reaction when dissimilar metals meet.
Aluminium doesn’t rust, but it does oxidise.
No metal except gold is FOREVER…silver tarnishes, copper oxidises, iron/steel rusts.
